In my case I used Dupont crimp pins as make shift ferrules to insert the wire into the daughter board. I figured that the crimp would be solid enough to resist tugging and the Dupont pin would probably stay firmly in the screw down terminal better than loose wires. So far it's worked great.

I long ago wired a 25A DC->AC SSR to handle this and it works fine. (A traditional relay, not a board with a relay and all kinds of logic for high/low/etc.) I don't remember off the top of my head where I'm getting the 5VDC from the duet board (so PS_ON can ground it.) It's from one of the three jumpers near "INT 5V EN" and I found it gave a reliable 5VDC when the PSU was off. (I didn't want to tie up the 5V pin on the expansion header, and there have been reports of some SSR's not working well with only 3.3VDC.)

In retrospect, being the printer doesn't rapidly turn on/off, I probably should have used a simple mechanical relay instead of a solid state, but the SSR was easier for me to find and the cost wasn't really a big factor.

@dc42 I forgot to mention in that post that I was wrong about the TTL being active low. S255 is full power and S0 is off.

@resam I'm going to get a separate switch for the laser's power so it won't be powered until I'm ready to start a 'print'. That way when I power the laser on, the config will already be loaded and there shouldn't be a full power spike.
I should have one for other safety reasons anyway.

Note : If you make terrible bridges just add support, but only for the bottom plane, groove slots are made with a 45 degrees angle so no bridge are required since it's not an extrem overhang.

Your comment is so true, S2 is needed for the first G1 move command and after that S1 is needed in order to look for endstops being triggered.

Looking at these lines:

M203 X6000 Y6000 Z200 E1200 ; Set maximum speeds (mm/min)
M201 X500 Y20 Z250 E250 ; Set accelerations (mm/s^2)

the M203 line looks reasonable, but the Z acceleration of 250 in the M201 line looks much too high to me. Try reducing it.

@yoyobob19, I didn't see a pic.

I suspect a faulty (perhaps intermittent) E0 stepper driver, or possibly a bad connection on the Duet; but please post your config.g file first in case of a problem there.

@mike, according to my measurements a hexagonal plate that is 303mm across flats would just cover the horizontal extrusions without overlapping them. As the extrusions are 20mm wide, the mounting screws would need to be set 10mm in from the edges. Caution: these figures may be 1mm (or more out).
