@JimmyEvo3D Can you test your USB connection by plugging it into your other board? I think you should be able to connect to it even if the Raspberry Pi is connected. Just be careful of ground loops, ie connect using a laptop that is not plugged in to mains power. See https://docs.duet3d.com/en/User_manual/Overview/USB_ground_loops

If that works, then I think we can safely replace this board under warranty.

I have found, that the steel core of my belts broke, which caused the belts to lengthen substantially over the cause of a print. I have bought genuine gates belts and the problem is gone

@Tinchus Also, you don't have to use start.g. You can create your own macros which do essentially the same thing, which is what I do. In my case, I use macros entitled "prePrintAbs", "prePrintPetg" etc. Then I use an M98 command in the custom gcode section of the slicer to call the relevant macro for each filament type. You could do something similar.

I'm guessing it's an uncommon setup as you say, in this case it's two expansion boards each with a Y motor and a Z motor and a corresponding endstop.

@droftarts Thanks, I had a glimpse at that and thought that looked very interesting. But having worked closely with folk responsible for servo drives from PLC systems I thought I'd try to do my homework with regards to setting up the sizing of the steppers for more than "has enough torque" before I looked at it - perhaps while I got used to one of the mini duet 3s.

Recolection is hazy but I think I chatted over email a fair bit with you while setting up my RepRapPro Ormerod 2 from RS Components around 2014. Didn't come to visit RepRapPro, but did attend a presentation at either Solid Freeform Fabrication Symposium in Texas, or a presentation at an inugural conterence that was run by loughborough by Adrian, but to be fair it was a few more years before I really understood open source. That would have been sometime between 2003 & 2006. A happy accident may have me returning to my roots tinkering with the software running metal laser pricessing machines after a ~10 year break!

@R006 Please post the response to M115 (so we know what firmware version you are using) and pictures of your BLTouch wiring (both at the BLTouch and at the Duet).

If it does the startup test (at power on the pin deploys, retract, deploys again, then retracts), power and ground are connected.
If M401 and M402 work, the PWM wire is connected correctly. If they don't, it isn't.
What value do you see in DWC for the probe value? If it's 1000, the probe is reporting it is already triggered, and that wiring will most likely be incorrect.

Make sure your wiring looks like this:

There are so many threads on the forum about BLTouch. It almost always turns out to be the wiring, so check this carefully first, and the rest are usually configuration (which looks correct for you)!

@handyandy I had the same issue and think I have resolved it.

The first thing I did is to put a very noticeable black marking on the top of the motor couplings so I could easily tell if they lost sync. If they ever do (has not happened lately) I can manually put them back in sync.

Another thing I did is a suggestion from @dc42 to slowly power up the motors in config.g as follows

If that doesn't work try boosting the current to your Z motors a bit. One of them may need a bit more current than the other.

G30 doesn't care if the z axis is homed yet or not. It will be doing it's own homing anyway.

If you want to force an axis to being homed you can can use G92 Z## and manually set the position.
